Puff Print: How It Works and What the Blank Has to Do


Puff is a screen printing additive rather than a separate method. A blowing agent mixed into the ink expands when it hits the dryer, lifting the print off the surface of the shirt into a raised, slightly rounded relief.

It has gone from a 1980s novelty to a staple of streetwear, and it is one of the few effects that reads as expensive in a photograph. It also destroys certain kinds of artwork, which is the part worth understanding before you buy blanks for it.

What is actually happening

The ink is a normal plastisol with a blowing agent added. Under the dryer the agent gasses off and the ink expands, typically to a few times its printed thickness.

That expansion is not perfectly even and it is not fully controllable. The edges of a shape rise slightly differently from the middle, which is what gives puff its soft, pillowed look and also why it cannot hold a hard edge.

Because the effect happens during curing rather than during printing, the cure is the whole job. Underdone and it barely rises; overdone and it collapses or scorches.

What it suits and what it ruins

It suits bold, simple, chunky shapes. Thick lettering, heavy logos, solid blocks — anything whose character survives its edges going soft.

It ruins fine detail. Thin lines close up, small type fills in, and halftones and gradients are impossible, because a halftone is a pattern of small dots and puff turns every dot into a blob that merges with its neighbours.

It is also poor for tight registration between colours. Each layer expands, so two colours printed to butt against each other will overlap once they rise. Designs are usually built with one puff layer and any detail printed flat.

What the blank has to do

A smooth, stable surface. Puff sits proud of the fabric, so anything textured, slubby or heavily napped fights the effect and shows through it.

Enough weight to carry it. A raised print has real mass, and on a very light shirt it pulls the fabric and reads as heavy in one spot. Mid to heavy cotton handles puff far better than a 3.8 oz triblend.

Cotton, ideally. Puff is plastisol, and on a polyester or a poly-rich blend the usual dye migration problem applies — with the added difficulty that the thicker ink deposit takes longer in the dryer, giving the dye more time and heat to move.

How it wears

A well-cured puff print is durable, but it is the decoration most damaged by ironing: direct heat flattens the relief permanently and it does not come back.

It also does not like being folded hard under heat in a dryer, which softens the relief over time. The care instruction that matters is to wash inside out and keep an iron off it.

Expect the relief to settle a little over the first few washes. That is normal and not a curing failure.

Is puff print the same as 3D or high-density printing?

No. Puff rises by expanding in the dryer, which gives soft, rounded edges. High-density builds height with thick layers of ink through a thick stencil, giving sharp vertical walls. They look quite different.
